The Complete Yacht Teak Deck Refit Process

Replacing a yacht’s teak deck is less a single job than a sequence of them, each depending on the one before. Done properly, the result should outlast the last deck and disappear into the lines of the boat. This is the process we follow, from first survey to handover, and what each stage is really for.

1. Survey and specification

Every refit begins with an honest assessment: measuring remaining thickness, checking the sub-deck for moisture, and confirming whether the vessel needs a full replacement or a partial repair. Grade, cut and thickness are then specified for the boat and the service life expected of it — the decisions that set how long the new deck will last.

2. Removal of the old deck

The old teak is lifted and the fixings or old adhesive removed without damaging the structure beneath. On bonded decks this means carefully grinding back the residue; on screwed decks, extracting fastenings and making good the holes. The condition revealed underneath often matters more than the deck that came off.

3. Sub-deck preparation

The substrate is cleaned, dried, faired and made sound. A bonded deck is only as good as what it grips: any moisture, contamination or unevenness here will shorten the life of everything laid on top. Where the sub-deck has taken on water, it is dried and repaired before a single plank goes down.

4. Templating and measurement

The deck is templated precisely — increasingly with digital measurement — so that every panel, margin board and king plank fits the real geometry of the vessel rather than a drawing. Accuracy here is what lets the finished deck follow the sheerline and the curves of the superstructure cleanly.

5. Timber selection and fabrication

Boards are selected by grade and cut, and the deck is built as prefabricated panels in the workshop wherever possible. Machining is carried out to precise tolerances — we subcontract CNC cutting to a specialist partner — and the panels are laid up and caulked in a controlled environment, not on an exposed deck.

6. Bonding and laying

The panels are bedded onto the prepared sub-deck in a flexible marine adhesive, with no fastenings piercing the wood. The bond spreads load across the whole panel and leaves no plug holes for water. Weights and vacuum are used to ensure full, even contact while the adhesive cures.

7. Caulking, sanding and finishing

The seams are caulked, cured and cut back flush, then the whole deck is sanded fair to a single, even plane. A first light sand brings the deck to its finished surface without spending thickness needlessly. The result is handed over clean, dry and ready for the season.

How long a refit takes

Timescales depend on deck area, access and the state of the sub-deck, but prefabrication shortens the time the vessel is out of use: much of the work happens in the workshop in parallel with preparation aboard. A realistic programme is agreed before work starts, and the vessel is never opened up without a plan to close it again.
